AEV front diff cover install

Did you talk to bob? I always get bob lol

No, just opened up a support ticket on their website.

I think they might have coated the threads with some overspray when they coated the cover. I'm slowly able to "clean" the threads with some oil and working the plug back and forth with minimal force. The plug is now able to go in about halfway. Which is way better than the 2-3 thread engagement I was getting before.

Either way all the bolts are getting some blue Loctite on them.

I wish those covers fit my truck. I’m admittedly an AEV fan boi

I agree, always forwarded never back lol.
most of the time! Lol. Usually harder hits in forward direction, easier to get complacent. Backing up usually paying more attention.

AEV responded to my ticket. They would rather replace the cover than give me the thread pitch for a tap so I sent them my proof of order. I'll keep you guys updated. Luckily I didn't already install my covers.
@jadmt You have the same issue, correct?

Keeping the old one? Dibs if you sell. Lol

Lol, I assume they will provide a return label for the old one. They are very heavy though so maybe it's not worth it for them have it shipped back. We will see.

They told me they are going to verify the issue with the units they have sitting in the warehouse before shipping a replacement. I told them we have 3 people on this forum with the same issue.

Its not 1/8” npt?

Possibly, if AEV has a good cover in stock I will just swap it out since I don't have the cover actually installed yet.

If installed already I would probably just take the drain plug to home depot, during my next diff fluid change, to verify the thread pitch then tap it myself. Would be easy since the cover has some good threads to start the tap and keep it straight. I have a few taps in the garage, but would probably have to order the correct one for the cover. If so, the truck would be down for a few days.

Probably a 1/8” npt tap on the shelf in the plumbing dept (if that’s what it is)

if your drain plug is ~3/8” wide at the threads that’s my guess

moot point though since they’re fixing it for you

yes extremely tight and while was able to get it out and back in I am not sure it will come back out without stripping it.

I tried to install the rear diff cover and it's design blocks the re-install of the brake line bracket. AEV says to reinstall this in their instructions, but you can't. The holes won't line up because the design of the cover blocks the bracket from lining up correctly. So both my front and rear have issues. My first AEV products....not a good start.

Edit: Looking at the product page for the diff cover you can see bracket is a different design. I wonder if they changed the bracket on the new Power Wagon. I don't like being used for product testing without my knowledge.

I'll dremel the bracket to make room for the AEV cover.

so if anyone figures out what the npt pitch is please post it, they never did respond to my ticket.

Got the bracket to fit. It's not pretty but it's solid. Hard to dremel in that tight spot and I didn't feel like pulling apart the brake lines to remove the bracket.
I ended up spraying bracket black after I took the pic.

yes on mine the bracket needed a little touch up as the bracket is slightly different on the new PWs
